Cheers Again for all your very helpful advice, couldn't have sorted the problem out without it, and I think I have.
Took off offending silencer and removed baffle, then pushed a length of 15mm copper plumbing pipe down it and to my surprise the small baffle plate near the joint to the header pipe was almost completely blocked with solid carbon which kindly fell out the header pipe end.
The bike now revs to 8,000 no problem in all gears. Took it on the local By-pass and got it up to 85mph before I noticed the police car up ahead, and still had plenty more to go !

Good stuff
The original Suzuki exhausts are prone to carbon build-up, a poke around with tubing and whacking on the seams with a rubber mallet can often get some big lumps of dried carbon crud to fall out ...
