I am delighted to be able to share this with you all:

The rattling you hear is the oil pump cover which I did not bolt down as I wanted to see the oil lines.
It runs on choke but dies as soon as choke is off. Still more work to be done, but this a major milestone.
Engine sounds great....no weird knocking sounds or anything.

Mark, you are right I am not native to NC. I'm 100% purebred Oirish. I guess I still have a bit of the oul' brogue left!

Roy did you clean out those carbs? the mixture circuit on each carb has a long torturous route from the air jet in the bell mouth through the carb bowl and up to the mixture screw.
The bike wont idle if they have issues and especially if the carbs have been sitting for a long time, they are a PITA to get properly cleaned of the residue.

Allan I did give them a good clean out. I read Pink Possum's article on carb cleaning which helped me understand the "tortuous path". The one thing I did not do was remove and clean the pilot jets. I tried to remove one and I stripped the head so I left them alone, and just blew carb cleaner through them. Now I think they will be my first suspect for the non-idling. I found a few tips here on the forum for removing the stripped jet and I have new ones on order.
I do have a question about float height though. Ian pointed me to a You Tube video by Hispekk:
http://www.youtube.com/watch?v=Cukul7TqLsE" onclick="window.open(this.href);return false;
where he says you measure the height with the gasket in place.
The shop manual (and Haynes I think) do not mention measuring with gasket in. Which is correct?

I didnt follow either route Roy but raised my float levels about 2mms more. I found it helped the minor remaining surging issue I had, and this is AFTER I did the jet mod in the bellmouth.
So you need to get those pilot jets out of there as thats where your problem lies for sure.
The shop manual is the route to go for measuring the float height but thats for a stock setup which I strayed away from.
Make sure your gaskets are the 'flippable' ones, as some types cover the hole for the pilot circuit if put in the other way.

When you order a new set of pilot jets take the time to be 110% sure you have the right ones. The wrong ones will cause all manner f problems but they look the same to a casual observer.

Here you go, the Sudco page for the BS pilot jets, and yes its big for a reason.

Thanks to all for your very helpful replies. I removed the stripped pilot jet by drilling it out and using an easy-out (no heat needed, just a sharp twist). The other two unscrewed readily enough. Sure enough they were all blocked solid. I fitted three new #45 pilots and after sorting out which way round the bowl gasket goes (see my other post...thanks again TZ!) refitted the carbs today. She fired up first time on choke, and then idled away without choke after about 45 seconds. Brilliant!
On to the next phase of the project which will be forks, brakes & tires.
