It is probably the stepped peg on the inner bearing the wrong way round. The cases have to be split to get that shaft into the correct position. The inner bearing is located by a half round pin and the outer by a half moon clip and they both have to be correct.

Dave, I had the same issue (more or less) about a month ago. Finding it with just the bottom end done is a quick job. The sooner it comes apart, the easier it is to remove all the 3 Bond. For sure it's a PIA but could be worse.

Same here .. when i was putting the cases together with the GS transmission , it wasnt till i got it all bolted up did i try and spin the gear box just to find it would turn . So back apart to finally figure out ( as you know ) it was the oilier tray in the top case ... as you say it sure is a lot easier to open it back up right then and get the 3 bond cleaned back off and start over

Guess this would be a good time to confess one of my "Oh, crap!" moments.

After rebuilding my T500 engine, had brought the motor back upstairs from the bench in the basement, mounted it on the bike, and was waiting for my brother in law to come over with his compressor and impact wrench. Easier to tighten the clutch basket/front sprocket/primary gear that way.

When I went to put the primary gear on, I realized I had installed the crankshaft backwards!

Ended up pulling the engine off the bike, hauling it back downstairs, tearing the thing back down, flipping the crankshaft around, cleaning the cases, and putting the entire thing back together. Hauled the engine back upstairs, put it back into the frame, all before he showed up. Took me about 3 hours, but damn, I felt like an idiot! :x

If it wernt for the drive gear between center and right rod i bet this same " oh crap " moment would happen sometimes with the 750 cranks too

I am in the same "oops" club  … When I was rebuilding my GT750, I had installed the new crank, put the transmission and all (most) of the parts back in the lower case… I looked at it, and then put a thin film of Honda bond on the cases before sealing and bolting it together.. Now that the cases are bolted up with the 33 bolts of different lengths and diameters, I was ready to put the pistons on.. Something told me to look at the service manual before I go to the next step… I was thumbing through the pictures and captions when I saw one with a caution.. Do not omit this O ring… Well I don't remember an O ring.. I looked again at the work bench and then found one.. It was the one that goes between the cases to seal up the water pump bypass… That would have really made a mess…. So back apart it came…. I have found there is never enough time to do it right the first time, but there is enough time to do it over again !!

A more minor but slightly heart-stopping ooops on my recent 550B project. It worked fine before the nuts and bolts rebuild, other than failed crank seals and rattly top end. So imagine my consternation after the joy of a 1st button push start up after months of work and £££ when a few mins later I discovered I could have neutral, or 2nd, only. I soon deduced (guessed) that I'd messed up the right hand end of the selector shaft, so only needed to drop the oil and take bits off the RHS to get into the clutch cover, but it did rather spoil my virginal bike as well as cleaned-up workshop floor :-))
Cheers,
Mike
